I have a quick question about self-bored OEM throttle bodies. Once bored out 5mm larger to 58mm, or seriously pushing the limits of the OEM and boring the TB to 61mm, it's necessary to buy a larger butterfly that fits the bore correct? If so what's the price range on a new one.

dude, if you can bore the tb on your own, just cut out a new piece of 6061 t6 or even brass

yahaha alright. I'm just a noob with access to really good tools. I'm learning as fast as I can =\

Alright, just got in from trying to take out the TB, clean the inside and whatnot. Did it to see if I could feel a difference in performance, but mostly to get comfortable working around the TB for my first mod pretty much. Basically it failed because I spent about 15 to 20 minutes wrestling with the lower TPS bolt. Rusted and in fear of stripping the dang thing I gave up for the night and replaced the elbow tube... Try again in the morning?

Hit the screw with a good penetrant like krown or PB blaster, let it sit for a bit. Try again. If you strip the screw you can try using vise grips on it. And if that doesn't work, drill the head off and take the TPS off, then try hitting it again with the penetrant, and then the torch (not too hot cause it's aluminum, a good torch style lighter might work). Worst case, you cut it off, drill it out (drill press is your friend here), and retap it. It's a good first timer project. I had to do pretty much the same thing when I snapped an exhaust bolt in my turbo.

There's a reason why 58mm is as big as bored OEM TB's go.

Searching would find out why, but since you probably won't, it's because any more than 58mm cuts into the water jackets.

58 is the biggest, like red said, you'll end up cutting into the water jackets. I hope you have a lathe.

And that is the worst fabrication advice i've ever heard. I doubt you've done such a project on your own before, because if you had, you'd understand why that doesn't work. The butterfly isn't just a round piece of metal, actually its not even round. If it were that easy, you think Altierhp would be selling 58mm tb's?

I have a CNC lathe for my own use. And a trained mechanic to help if I need anything. Basically before I do my own I'm going to buy a stocker and just fiddle around with it to get the feel for the project. And REDZ I did search and read about 6 posts where I thought the answer would be, but nothing. I do thank you though for answering my question.
